Generator Winding Insulation Testing — Commissioning & Maintenance

Generator windings are expensive and slow to rewind. Regular insulation testing protects the asset.

The Cost of a Failed Winding

A generator or large alternator winding failure means weeks of downtime and a major rewind bill. The insulation that protects the windings degrades slowly and predictably — which means generator winding insulation testing can catch the decline years before failure. The key is testing at the right voltage, with the right method, and trending the results over time.

1. Choosing the Test Voltage

IEEE 43 guides the test voltage based on the machine's rated voltage. For medium-voltage generators, a 5 kV tester is required to properly stress the thick groundwall insulation; a 1 kV tester simply cannot polarise it.

  • LV generators (≤ 600 V): 500 V or 1000 V test.
  • MV generators (up to 11 kV): 5 kV test.

2. Insulation Resistance (IR) Spot Test

The basic spot reading gives a quick health snapshot, but it is heavily temperature-dependent and must be corrected to a reference temperature (usually 40 °C) for comparison.

3. Polarisation Index (PI)

  1. Apply test voltage for 10 minutes.
  2. Record the 1-minute and 10-minute resistance.
  3. PI = 10-min / 1-min.
  4. PI > 2 indicates clean, dry insulation; PI < 1 is a red flag for moisture or contamination.

4. Dielectric Absorption Ratio (DAR)

For a quicker check, the 60-second / 30-second ratio gives an early indication. DAR > 1.4 is generally healthy. The EK-C350 computes both PI and DAR automatically on screen.

5. Step-Voltage Testing

Applying 1, 2, 3, 4, 5 kV in sequence and watching for a resistance drop reveals localised weak spots that a single-voltage spot test misses.

6. Trending and Records

  • Always correct readings to a reference temperature.
  • Compare against previous tests, not just an absolute limit.
  • A consistent downward trend warrants investigation even above the minimum.
  • Document with traceable calibration references.
